The Critical Printing Decision in Sportswear

When ordering custom team kits or private-label athletic apparel, selecting the correct printing method is just as critical as choosing the fabric. The two dominant technologies in athletic manufacturing are traditional screen printing and modern dye-sublimation. While both have established places in the broader garment decoration industry, their performance under athletic conditions is radically different.

Screen Printing: The Mechanical Process and Limits

Screen printing is a traditional, analog process. Liquid plastisol or water-based inks are pushed through a woven stencil screen directly onto the surface of a pre-sewn garment and cured under heat.

  • Pros: Highly cost-effective for large, single-color bulk runs of simple cotton streetwear tees.
  • Cons in Athletics: Screen print inks sit on top of the fabric like a solid film. On technical polyester, this creates impermeable rubbery patches that block airflow, causing uncomfortable hot spots. Under the physical stress of stretching, tackling, and commercial washing, screen-printed numbers and sponsor logos crack, peel, and flake away.

Dye-Sublimation: The Molecular Integration

Dye-sublimation is a modern digital printing technique engineered specifically for synthetic technical textiles like polyester and poly-spandex blends. Digital printers apply specialized aqueous disperse dyes to transfer paper in reverse. The transfer paper is married to unsewn fabric panels and passed through a high-pressure rotary heat calender at 200°C.

Under this extreme heat and pressure, the solid dye skips the liquid state and sublimates directly into gas, while the polyester fibers open up. The gaseous dye penetrates deep into the polymer chains and locks permanently inside as the fabric cools. The print is not on the fabric; it is the fabric.
